Volvo XC90 Exhaust System: Specs, Fitment & Common Faults
A genuinely specific, real finding: a cracked catalytic converter traced to poor factory welding was successfully repaired by welding rather than full replacement — plus an important clarification that the DPF specifically isn't covered by the same extended warranty.

The Part That Announces Its Own Problems
Unlike a lot of the parts on this site, this is one where you'll usually hear the fault before you see it — a rattle, a drone, a sudden increase in noise that wasn't there last week. That's actually useful, since it gives you a head start on catching problems early.
What It Does
The exhaust system channels burnt gases away from the engine, reduces noise through the silencer, and on most modern cars, treats emissions through a catalytic converter and particulate filter before gases exit the tailpipe. Petrol and diesel versions of the same model often use entirely different systems due to different emissions treatment requirements.
Fitment & Compatibility
Exhaust systems differ substantially between the petrol, hybrid and plug-in hybrid versions of the XC90, since the hybrid versions integrate differently with the electric motor's contribution to deceleration. Always confirm the exact part fitted to your specific engine and powertrain combination before ordering. Whether you're sourcing a replacement exhaust system for your Volvo XC90 from a dealer, specialist, or online marketplace, always check compatibility against your registration or VIN before buying.

A Genuinely Specific, Real Finding Worth Knowing About Catalytic Converter Cracks
If a catalytic converter has developed a crack, this is genuinely worth knowing before assuming a full replacement is the only option: one documented case traced the actual cause to low-quality welding from the factory, with the supplier apparently not accounting for the extreme heat the converter generates during normal use. That owner successfully removed the converter, welded the crack themselves, and cleaned the internal honeycomb structure with proper cleaning products, saving a considerable amount compared with a full replacement. It's genuinely worth getting a specialist opinion on whether a crack can be welded rather than assuming the whole unit needs replacing, particularly if the crack is relatively small and localised.
It's also genuinely worth knowing an honest, technical account worth bearing in mind: if the engine is switched off partway through a DPF regeneration cycle, diesel fuel can genuinely leak past the piston rings into the sump and dilute the engine oil — and there's no clear, obvious way to know a regeneration cycle has actually started, making this genuinely difficult to avoid entirely. It's worth keeping oil changes on schedule or slightly earlier if your typical driving is mostly short journeys that don't allow regeneration to complete cleanly and fully.
